Fogging Headlamps

Well, well, well........

I finally found and somewhat destructively opened a Z8 headlight unit today. The inside of the Polycarbonate is actually coated with some sort of solution. If I clean it with inert alcohol it becomes very sticky and crystalises. This coating is what is going foggy, not the lens and it certainly doesn't look like a result of condensation build up. Never seen condensation that became sticky!!

I feel sure BMW know all about this problem.....maybe an email to the manufacturer Valeo, will shed some light. The degree of fogging is being caused by the thickness of the coating hence the reason also it looks patchy when seen close up

very interesting. The coating must be an antireflective coating. It probably needs to be polished off rather than cleaned off. I wonder where you could get a new AR coating for something that large. Could look really cool to have a high quality AR coating put on--certainly looks great for watches.

Wow. Three years since the last post and nothing since on these headlights. It doesn't sound like disassembling them is a viable option. I'm curios if Minimarvel attempted to clean the headlight with anything else before trying the alcohol. Water? Soap and water? Window cleaner? Polish? What if one was to just remove all of that coating with something (polish?) and polish them until perfectly clean and clear polycarbonate? Once taken apart, is reassembly possible? Would it last? I'm still amazed with the amount of dead headlights and spares out there that more attempts have not been made on this project. I look after five of these cars. Four are virtually brand new and never driven. One is used somewhat regularly and shows around 9,000 miles since new. Out of ten potential foggy headlamps, seven of them are. The three that are not are all on the drivers side. Probably just coincidence. Also, among the members who did replace their headlamps, how many replacements have proceeded to fog over and how long did it take?

Gar,

I found in the end that the inside of the headlights are coated with a form of gel. It is the gel that goes foggy. There is no way to disassemble the headlight unit to repair/clean or remove the coating. In my opinion a design fault.
If it is of any use, I have one new (clear) Drivers side headlight unit for sale if anyone needs one....

Curiously the cars in Europe, which have the same headlamp assembly process, seem far less prone to this issue, but by now most of us here in the US have suffered it. I replaced my passenger side lamp about three years ago and so far both are still good. As far as I am aware the replacement units have not been fogging as badly, but since the mirrors will have you calling Bill Stewart I suggest you also discuss this with him as it is a very well documented issue.

Oddly enough I also have the tail light moisture on mine, but it isn't nearly as noticeable or annoying as the headlamps.

About to finalize a deal on a Z8 but made it contingent on headlights - they are lightly fogged. Andrew responded and mentioned replacement is the only option. Does anyone know if I would have to bite the bullet and buy from BMW, or are there places online that are reputable that carry the OEM part?

Hi,

Sometimes you see the headlights offered at Ebay. Personally I would buy them straight from BMW ...at least you know they came out of the BMW stock and you have a 2 years warranty.

In Europe they cost 900 euro each. Probably one hour labor so it will be cheaper than you expect

I had them installed on one car last week, and the installation cost was virtually free as I was having the PP installed at the same time. Headlight removal one of the PP install steps, so it wasn't extra to install fresh ones on the reassembly.
Doing the same to another one this week.

Does anyone have an updated contact information for Bill Stewart? My lights are fogged and as usual I got the run of the mill crap from NA. Take it to the dealer, kneel to Zod, etc....
I was hoping to contact Bill directly before I waste more time with dealerships.

I am on my second set of lamp enclosures (replaced in about 2003) and fog on the drivers side has been slowly building for a few years, which will put me on enclosure #3 on that side.

My question is; Has anyone been made aware that the new enclosures are any more resistant to fogging that past units? In simple terms, are the newest one any better?

Yep, and that is about all you can do now. Pay your money and take the new units from BMW. At some point you will not be able to buy them any more as evidenced with other cars I own.....some of them only 20 years old...!BMW are not obligated to continue to supply.It seems however, that is stored indoors they do not degrade, so maybe live with it until you need to sell the car for the incredible prices being asked.

I was told by BMW last October that there were no plans to change the design of the Z8 Headlights at this time. I believe BMW made a commitment to make parts for the Z8's for 50 years. I had a 2003 Z8 with 818 miles on it and had the right fogging headlight replaced under warranty in 2006. I just replaced last October the headlights in my 2k mile Z8 which stays undercover in a garage with no windows. I have heard of people ordering new lights that were starting to fog when they open the box. I think the trick is to look at the production date on the back of the new headlights and make sure they haven't been sitting on a shelf in a warehouse for the last 10 years. If you order new lights from BMW you should state when ordering that you want lights that were produced within the last few years. Most BMW Parts Dept's will understand and try to find you newer produced replacements.

i tried to reach Bill to no avail. MIne has always been kept indoors and both are fogged, the passenger worse than the driver side. Please let me know if anyone has suggestions.

I wonder if a solution may be to use some kind of a tinted wrap to cover the headlights and hides the fogging. On a black car, it may actually blend in nicely. For those of us that drive during the day mostly, the loss of brightness will be less of an issue.

I've replaced mine and they have fogged again. I wonder if there is a way to protect against that. Otherwise this becomes an expensive and time consuming process.On the other hand, if it makes sense, with the numbers of affected units, it might be time to consider a group service buy.

I reached out to the Z8 club in Germany. Gudren, the administrative secretary personally called him. He said he is not doing them anymore. I guess his technique was flawed.

OK, I have sent a headlight unit to SW lights and been communicating with Sean Wika the owner. He has a long history of opening headlamp assemblies, thoroughly cleaning and reassembling the unit.

It typically starts at $475 per pair. He has the lamp in his possession and will report back his findings and how difficult our particular assemblies are to work with.

There is a gent on bring a trailer with a 16,000 mile red Z8 for sale. He has a drivers side foggy headlight. He says he is having the foggy headlight fixed at a shop in Southern California. He is being pressed by forum members to divulge the name of the shop. He says he will have an answer this weekend ( if the shop indeed did fix the foggy headlight or not.). How some its take so long to press this issuez? Why didn't the national club go back to the manufacturer and see if they could remedy the problem? We pressed hard over the performance package. From what I've read the headlights are a bigger problem , numbers wise.

Hang tight. If the seller on BaT wants to keep his fix proprietary, that's fine. It is ironic that came up the same week I sent a unit to SW to open up and fix.

The person on BaT is Alec Cartio do not know him or much about him). He has listed over 70 vehicles on BaT including other Z8(s). Most if not all very high caliber and relatively rare. SW Lights have been able to separate the lid from the body. Before simple polishing and reassembly, they want to understand all the intricate features of the assembly before putting it Al back together.I sent them a spare unit I bought here so they had several questions on how everything was connected to the car. I pulled my fender liner to grab some pictures (not difficult) and get those sent off to SW.

This was Sean’s update;

”These lights are some of the toughest I’ve ever worked on. The glue is very dry, hard, and really baked on making it very difficult to open up. I did get them opened up which is the toughest part. I will be removing all OEM BMW glue and installing new glue along with diagnosing any other causes for potential fogging. I have some ideas but I do have some questions for you first. I did notice that there’s an open connection on this headlight, it looks like it’s a light bulb to power up the inside projector as an ambient DRL. Can you confirm that these are both connected installed, and secreted tight on your car that’s currently fogging? Also can you send me some photos of these lights currently installed on your car, preferably at the back or bottom of the headlight as far as fitment goes”

I don't know about that secondary bulb/connection, and I was under the impression it was the inner coating that was causing the issue, but this is based on hearsay, not direct knowledge, so I'd absolutely follow his findings.

Andrew; Why hasn't the mother club reached out to the manufacturer to get the details of how the light in assembled? This would give someone a solid starting point to work from. It sure would be nice to understand how it was assembled to understand how to disassemble and repair the lights. It there someone we can contact through BMW who can advise use who to contact at the design and manufacturing operation. ( maybe the design engineer). Your thoughts??????

This is the latest from SW;

"At first we examined and diagnosed the outside of the light to determine where the fogging was coming from, we did not notice any signs on the outside except for the OEM breathers being pretty dirty with debris. We then made the decision that the headlight had to be opened up to get to the internals to diagnose more. This is the hardest task involved due to the fragile nature of lenses and housings and the very little room for error. This process needs to be perfect to ensure a quality restoration. Separating the lens from the housings was extremely difficult with these lights, it took 10x longer than usual simply because of the OEM, old, dry, concrete like glue. Once the lens was off we had access to the internals to examine more. We determined this concrete hard glue had to be removed and replaced with our new style to ensure a proper seal for years to come. So the internal parts had to get disassembled to we could remove all the OEM glue out of the headlight channels. We then trued up the channels ensuring perfect 90 degree angles in the channels and fill the channels to the top with our new glue to ensure a proper seal. We then cleaned the front of the projector lens because it had built up a layer of fog on the surface of the glass. We cleaned the projector glass, fascia, and lens with our special extremely gentle towels and special solution and cleaned away a lot of fog, debris, smudges, and layer of dust that had made its way to the inside of the lens. We then installed all internals parts. Projector, fascia, and lens to the housings and sealed it back shut. A successful restoration complete on these lights. These things now look brand new and I am looking forward to catering to the Z8 community one set of lights at a time. I will be sending all the media we took of the process. Question for you, do you want me to carefully install PPF and Ceramic Coating on these to protect them even more, i strongly recommend it. We do this protection every day for our clients. $150 a pair for PPF and $75 for CC."

I still have some questions, such as what exactly was the fog and how long will the rejuvenation last.

I sent him a spare lamp that I bought from @BigGar here on the forum, once I get it back I will send the pair from my car. Sean told me a set would be $475. He hasn't indicated a change at this time.

wow, this is great, I’ve been so curious about how the fogging happens. I’m not surprised it is easy enough to remove, and I only wish he had saved a bit of the residue for analysis. If he does another one and is willing to save a tissue with some of the fog on it, I can get it analyzed in the lab to see what it is. My guess is that it is from the glass to metal seal of the HID light, which makes it dependent on the quality of the bulb as it is made and the low level of ventilation inside the headlight. But great progress in the war against fogged lights.

I misunderstood Sean. When they refurbish Mustang or Corvette headlights, they are $475 a pair.

These were significantly harder to do and with a lot more on the line if something goes sideways. He can't have them go thru the basic assembly line process like lesser headlights do.

For now he will honor the $475 each price. Maybe as they get more under their belt it will become more predictable and he can Maintain that Price-point. It they continue to be a bear, the cost might need to be adjusted upward.

PS that spare headlight did not look that good when I sent it in.

I am very interested also. This shop could be a wonderful resource. Is there any background information available, e.g. how long in business and general reputation? Has he expressed any commitment to a warranty period against repeat fogging? Any such information would be helpful before undertaking the work and expense necessary.

It sure would be nice to also have some feedback from BMW about their lights. For example what was the reason that some coating may have been applied to the inner aspect of the lens as described below?

Pleasure to meet you all! Let me introduce myself and what we do at SW Lights. My name is Sean Wika. I founded SW Lights in 2013 after involving myself in the headlight world starting in 2009. It is so encouraging to hear of your background of many years of experience and your meticulous attention to detail, anticipating future failure points. Many of us have been searching for a technician to help us with this highly distracting defect in our cars. I, like many others on this forum, have been disappointed to have this problem, only to exchange our lens' and then have a recurrence of the problem. In my case, after replacement with a new lens pair by a reputable dealer, my fogging recurrence occured in the second year. It might be interesting to hear when others discovered their recurrence. Please allow me to be a bit forward to ask if you might consider, with your craftsmanship, to extend your warranty on the repair, if we could guarantee you a group purchase of your services. I believe we could gather a significant number of members who would be interested in at least the headlight restoration and others who would choose the full monty. Such assistance would, I'm sure, be much appreciated by our collective group, alleviating the concern for at least any shorter term recurrence.

Hey Sean,

As I mentioned in our emails, something that I have been dying to know is what is the “Gel” on the inside of the Lens? Was it easy to remove and polish the inner lens surface?

Knowing this would boost my confidence in the fogging not returning.

Is your sealant glue better than the OEM? I would guess there has been a lot of improvement in glue chemistry over the last 2 decades. Will it stay pliable and allow reopening if that was needed?

last, I for one would be interested in boosting my headlight candlepower. It may be complicated due to the self leveling feature of the system and require an owner (who might also be interested) who is local to you have you see the lights in action.

As the new glue expands and contracts, or begins to shrink with age, will it pull away from the top and bottom and create spaces? It seems to me that this is what has happened to the originals. As time went on and the glue lost its elasticity it shrank. As it shrank it created spaces for dust and particles to find there way inside the headlight. Is this a correct analysis of what has happened? Have you been using this glue on other models and for what length of time? Has this new glue proven to be worthy of a long term seal?

However, with this success behind you, have you been approached by anyone to take on the repair of the tail lights? That is another Z8 project that many are faced with. In case it hasn't been covered before, I doubt many Z8 owners are willing to remove their headlights without having a reasonable expectation of when they'd be done and returned so their Z8 can be made whole (and usable) again.

FWIW, It took me all of an hour and 20 minutes to carefully remove both headlights. Most of the time taken was when carefully jacking the car up, removing the front wheels and taking out the front 1/2 of the inner fender liner.

I had not done this myself on earlier replacements. Way too easy to have a dealer do it next time IMO.

Each light fits nicely protected in a heavyweight 12" x 12" x 20" Box and weighs 6lbs for shipping informaton.

Sean; You should talk to Mike Kent at EAG, in Cincinnati, Ohio. I would venture to guess that he has quite a few headlights that he has removed . Maybe you could work something out with him???

We have been working on a quite a few Z8 sets lately and I took the time to take before and after photos of our process so you guys can really see the outcome of all the work that goes into restoring these. Some of these lights look almost salvage when we get them in and we make them look near brand new. Some of them take a little longer than anticipated originally but we appreciate your patience very dearly. Take a look at the media below.
